The LM2596 is TI's SIMPLE SWITCHER 150 kHz step-down regulator and the part that made switching supplies boring enough for general-purpose design work. It integrates the power switch, oscillator, feedback comparator, current limit and thermal shutdown in a 5-pin TO-220 or TO-263 package and needs only four external components: an inductor, a catch diode and input plus output capacitors. Input range is 4.5 V to 40 V with a 45 V absolute maximum, output current is 3 A continuous, and fixed 3.3 V, 5 V and 12 V versions exist alongside an adjustable version whose 1.23 V feedback reference programs 1.2 V to 37 V at ±4% over line and load.
Electrical behaviour is well documented and predictable. The oscillator runs at 150 kHz typical with a 127 kHz to 173 kHz spread at 25 °C and 110 kHz to 173 kHz across -40 °C to +125 °C, so magnetics can be optimised once and reused. Switch saturation voltage is 1.16 V typical at 3 A (1.5 V maximum hot), peak current limit is 3.6 A to 6.9 A with 4.5 A typical, operating quiescent current is 5 mA typical and 10 mA maximum, and pulling the ON/OFF pin above 1.3 V drops standby current to 80 µA typical and 250 µA maximum over temperature. Datasheet efficiency is 73% for the 3.3 V version and 80% for the 5 V version from a 12 V rail at 3 A, rising to 90% for the 12 V version from 25 V — good enough to replace a linear regulator in almost any 1 A to 3 A application.
Design notes that prevent most field failures: use a Schottky diode rated at least 1.2 times the maximum input voltage and 1.2 times the load current (1N5822, 1N5825 or MBR360 class), never a slow 1N4001 or 1N5400 rectifier; keep the inductor at 33 µH to 100 µH for 3 A operation per the TI selector table; and place the input capacitor, diode and IC in a tight loop with a single-point ground. The catch diode must be close to the switch pin because 150 kHz edges with 3 A flowing will ring badly otherwise. Junction limit is 150 °C with thermal shutdown built in, but plan the tab for the calculated dissipation — the TO-263 version has about 25 °C/W junction-to-ambient on a decent copper area, versus roughly 50 °C/W for TO-220 in free air.
Commercially, the LM2596 is one of the highest-volume switchers ever produced and is second-sourced by AMS (AMS1584), XLSEMI, UMW and others, which is also why the red LM2596 buck modules from Shenzhen are so cheap — and why clones are so common. Specify TI LM2596S-5.0/NOPB or LM2596T-ADJ explicitly. MOQ from our warehouse is 50 pcs loose or one tube (45 pcs) for TO-220, 800 pcs on tape-and-reel for TO-263, shipping in one to two business days. On incoming inspection, measure the switching frequency: genuine TI parts sit between 127 kHz and 173 kHz, while remarked die often oscillate near 50 kHz or fail to start under load.
Fix the exact order code (LM2596S-5.0/NOPB, LM2596T-ADJ and so on) on the BOM and add the Schottky diode and inductor as kitted lines so the assembler cannot substitute a slow rectifier — that single mistake causes most LM2596 field failures.
Almost always yes above 300 mA. A 7805 turning 12 V into 5 V at 1 A burns 7 W; an LM2596 at the same job burns about 1 W at 80% efficiency. You add an inductor, a Schottky diode and two capacitors — roughly USD 0.30 of BOM — and you delete the heatsink. The trade-offs are switching noise (150 kHz plus harmonics, needing layout care and sometimes an LC post-filter for analogue rails) and a slower transient response than a linear part.
By current, frequency and package. The LM2596 gives 3 A at 150 kHz in a big TO-220/TO-263 with a 40 V input rating — best when you need ruggedness and high input voltage. The MP1584EN gives 3 A at up to 1.5 MHz in SOIC-8 with only 100 µA quiescent current, so magnetics are tiny and light-load efficiency is far better, but input stops at 28 V. The XL4015 gives 5 A at 180 kHz from 8 V to 36 V in TO-263-5 for higher-current, lower-cost designs.
Cheap modules use undersized magnetics, a slow recovery diode and thin copper, and many carry remarked die. At 12 V to 5 V and 2 A a genuine device dissipates about 1.4 W, which a TO-263 tab on a proper pour handles; a module on 1 oz copper with no pad area will hit thermal shutdown. Check the diode marking (should be a Schottky such as 1N5822 or SS34, not a 1N5408), measure the switching frequency, and add airflow or a heatsink clip. For continuous 2 A, prefer the XL4015 or a synchronous part such as the TPS54331.
Diode: Schottky rated at least 1.2 times the maximum input voltage and 1.2 times the load current — 1N5822 (40 V/3 A), 1N5825 (45 V/5 A) or MBR360 for a 40 V rail; never a slow rectifier, since reverse recovery will spike the switch node and can cause instability. Inductor: follow the TI selector chart — typically 47 µH to 68 µH for 12 V to 5 V at 3 A, rated for at least 1.5 times the load current with a low-DCR ferrite or powdered-iron core. Output capacitor: 220 µF to 470 µF low-ESR aluminium or a bank of ceramics with a bulk part.
Yes. Program R1 = 1 kΩ from output to feedback and R2 = 18.5 kΩ from feedback to ground for about 24 V, using VOUT = 1.23 V x (1 + R2/R1). Keep the divider impedance low enough that 50 nA of feedback bias current does not shift the result, use 1% resistors, and check the diode voltage rating: with a 36 V rail the catch diode sees the full input, so specify at least 45 V, preferably 60 V. Efficiency at 24 V out from 36 V in is high (above 90%) because the duty cycle is large.
Measure the oscillator frequency on the switch node with a scope — genuine TI parts run 127 kHz to 173 kHz at room temperature, and clones commonly sit far lower or vary from unit to unit. Inspect marking for laser etching rather than ink, verify the TI logo font and date code, and load the part to 3 A for ten minutes while monitoring case temperature and output regulation. Fakes often use a smaller die that thermal-shuts-down early or cannot hold ±4% under load. We test samples from every reel and provide a C-of-C.
